Building with polycarbonate starts by choosing a sheet construction for a defined function, then designing supports, joints, movement, drainage and maintenance around it. Polycarbonate cannot replace glass or metal panel-for-panel without checking loads, stiffness, fire requirements, weathering, optics and connection details.
Turn the concept into requirements
Describe whether the panel is roofing, wall glazing, an interior partition, a guard, a cover or a daylight element. Record design loads, span, acceptable deflection, temperature range, UV exposure, chemicals, cleaning, fire or code requirements and consequence of failure.
Select the sheet construction
Solid, corrugated and multiwall sheets solve different problems. Compare the exact grade, thickness, colour, surface, UV protection and section. For transparent work, review haze, transmission and visual distortion with comparable methods. For load cases, use property data and calculations that match the actual support.
Design edges and penetrations early
Connections must retain the panel while allowing expected thermal movement. Edge distance, hole size, corner radius, gasket, washer, profile and fastener preload can govern failure. Avoid sharp internal corners and site cuts that have no inspection method. Coordinate flashings and drainage before fixing positions are frozen.
Make fabrication reproducible
- issue a revision-controlled drawing with datum and tolerances;
- identify protected or finished faces and masking requirements;
- state cut, hole and edge-finish acceptance;
- trial critical machining, forming, printing or bonding operations;
- retain the approved first article when appearance or fit is important.
Plan installation and maintenance
Store and handle panels without trapping heat, moisture or grit. Follow the chosen system’s orientation, supports, closures and movement details. Define compatible cleaning agents and safe access. If a panel is part of guarding, security or fall protection, validate the finished assembly under the applicable rule.
