Choose a polycarbonate cutting method from the sheet form, thickness, cut geometry and required edge quality. A supported sheet, suitable blade or router, controlled feed and chip removal matter more than a generic tool name. Confirm the offered grade’s fabrication guidance before cutting production parts.
Match the tool to the cut
A fine-tooth circular or table saw can make long straight cuts when the sheet is fully supported and the blade projects only as required. A jigsaw is useful for short curves, but vibration and a tight radius can damage the edge. CNC routing offers repeatable profiles and holes when tooling, feed, spindle speed and hold-down are established together. Multiwall sheet also needs clean channel handling so swarf is not trapped inside the flutes.
Scoring and snapping is not a universal polycarbonate method. Whether it is acceptable depends on the thin-sheet grade and the manufacturer’s instructions. Laser cutting can create heat-affected edges, fumes and residual stress; do not select it merely because it works on another plastic.
Control blade, tooth and feed
- Blade: use geometry intended for plastics and keep it sharp; a damaged edge or excessive rake can promote chipping.
- Tooth engagement: keep enough teeth in the sheet to avoid grabbing without packing the gullets with hot chips.
- Feed: rubbing generates heat, while an aggressive feed can overload the edge. Establish a stable chip rather than copying an unsupported speed table.
- Support: restrain vibration close to the cut and protect the finished face from debris.
Read the cut edge
A melted or re-welded edge usually indicates heat accumulation, poor chip evacuation or a dull tool. White stress marks, chips at the exit or small cracks point to vibration, unsuitable geometry, damage or excessive local load. Stop and correct the process instead of sanding away evidence from a failing trial.
Edge finishing has its own approval task. Deburring removes sharp projections; sanding changes the surface; polishing can add heat or stress. A visually clear edge is not proof that it is suitable for later solvent bonding, bending or a load-bearing detail.
Approve a production-representative trial
- Identify grade, sheet form, thickness, coating and protected face.
- Cut the smallest radius, longest edge and most difficult exit condition on scrap from the order.
- Inspect both faces, the edge and the first hole under useful lighting.
- Record machine, tool, blade or bit, feed, support and cooling method.
- Repeat the check after the tool has made enough cuts to reveal wear.
